Diffusion Welding of Thick Components Fabricated by Inserted Powder Injection Molding*

Abstract

Powder injection molding consisting of four stages – feedstock preparation, injection, debinding and sintering – is a unique technique to produce small and complex metal or ceramic components in high quantity. One of the limitations of this method is the production of thick components, which arises from difficulties in de-binding stage. In this study, a novel method is presented to produce thick components with large sections by powder injection molding using preformed inserts in the injection stage. By using a wrought insert on which the feedstock is injected, the thickness of an injected section that needs to be debound, is decreased, while the whole thickness of the component is still large. The key point in this method is the amount of diffusion welding of the wrought insert and the injected feedstock to form an integrated component. 316L stainless steel has been used as material for both insert and feedstock. The effects of insert/component diameter ratio and the sintering atmosphere on diffusion welding have been studied. Finally, a defect-free thick component with a diameter of 20 mm is fabricated with a bonded area at the interface of the insert and injected section having shear strength up to 427 MPa.

Kurzfassung

Das Pulverspritzgießen, bestehend aus den vier Schritten Vorbereitung der Einsatzwerkstoffe, Injektion, Entbindern und Sintern ist eine einzigartige Technik, um kleine und komplexe keramische oder metallische Komponenten in großer Stückzahl zu produzieren. Eine der Grenzen dieses Verfahrens besteht in der Produktion dickwandiger Komponenten, was von Schwierigkeiten im Entbinderungstadium herrührt. In der diesem Beitrag zugrunde liegenden Studie wurde ein neuartiges Verfahren entwickelt, um dickwandige Komponenten mit größeren Querschnitten mittels Pulverspritzgießens zu produzieren, bei dem vorgeformte Einlagen im Injektionsstadium verwendet werden. Unter Verwendung einer gehämmerten Einlage, in die der Einsatzwerkstoff gespritzt wird, wird die Dicke des eingebrachten Querschnitts, der entbindert werden muss, herabgesetzt, während die Gesamtdicke der Komponente immer noch groß ist. Der kritische Punkt bei diesem Verfahren besteht in der Höhe des Diffusionsschweißgrades der gehämmerten Einlage und des eingebrachten Einsatzwerkstoffes, um eine integrierte Komponente zu formen. Hier wurde ein hochlegierter austenitischer Stahl 316 L als Werkstoff für beides, Einlage und Einsatzwerkstoff verwendet. Die Auswirkungen des Verhältnisses von Einlagen zu Komponentendurchmesser und der Sinteratmosphäre auf das Diffusionsschweißen wurden untersucht. Schließlich wurde ein fehlerfreies dickwandiges Bauteil mit einem Durchmesser von 20 mm hergestellt, das im verbundenen Bereich an der Grenzfläche zwischen der Einlage und dem eingebrachten Einsatzwerkstoff eine Scherfestigkeit von bis zu 427 MPa aufweist.

Asghar Safarian, born in 1981, finished his BSc at Mazandaran University, Iran, and his MSc at the University of Teheran, Iran, both of them in Mechanical Engineering. He has been working at Azad University, Iran, for seven years as an instructor and has academic experience in plastic injection molding, metal injection molding as well as other manufacturing subjects. Presently, he is a PhD student at Gazi University in Ankara, Turkey, and works on the production of multi-functional large-sectioned components in the field of powder injection molding.

Assoc. Prof. Dr. Çetin Karataş, born in 1958, has finished his MSc in 1992 and his PhD in 1998 at Gazi University, Turkey. He has been working in different fields of manufacturing engineering, although his main research interest focuses on powder injection molding. He is a member of the scientific board at Gazi University in Ankara, Turkey, and has supervised numerous MSc and PhD theses during the past years. He is also a member of the central board of the Turkish Powder Metallurgy Association.
